Industrial Welded Fabrication and Steel Construction Solutions

Steel is an indispensable building block in the construction of the modern world. But it is “Welded Fabrication” technology that takes steel from its raw state and transforms it into an engineering marvel that can withstand tons of load, high winds and years of corrosion. From industrial plants to power transmission lines, from highway security to modern city lighting, every critical infrastructure is entrusted to steel constructions shaped by expert hands.

At İES Galvaniz, we not only shape steel but also combine it with engineering, technology and longevity in our 50,000 m² integrated facility located in Osmaniye Organized Industrial Zone. As a solution partner of the largest infrastructure projects in Turkey and the Middle East, we manage welded manufacturing processes from design to assembly, galvanized coating to logistics under a single roof.

In this guide, we will examine in depth the technical details of industrial welded fabrication, quality standards, our production technologies and the advantages of the “Production + Corrosion Protection” integration that IES Galvaniz brings to the sector.

1. Engineering and Design Approach in Industrial Welded Manufacturing

A successful steel construction project starts in the engineering office, long before the welding machine is running in the workshop. At IES Galvaniz, “production” is the result of design. The durability of structures with complex geometries depends on digital planning with millimeter precision.

Project Analysis and Static Calculations

Each project presents its own environmental and structural challenges. A 30-meter high polygonal lighting pole and a Type A pole carrying a high voltage line will be subjected to completely different loads. Our engineering team performs the following critical analyses prior to production

  • Tension Load Analysis:Calculation of dead and live loads to be carried by the structure.
  • Wind and Seismic Resistance:Aerodynamic calculations are made according to the wind speed maps of the region, especially for mast and tower type structures.
  • Fatigue Analysis:Life expectancy calculations of components that will be subjected to repetitive loads (e.g. bridge barriers or machine frames).

CAD/CAM and 3D Modeling Technologies

Traditional 2D drawings can increase the risk of error in complex industrial projects. At IES Galvaniz, we use advanced 3D modeling software such as Revit and SolidWorks in our design processes. The advantages of these technologies include:

  1. Virtual Assembly Simulation: Parts are assembled digitally before they are even produced. This prevents 100% of incompatibilities (overlap tests) that may occur during assembly in the field.
  2. Material Optimization:Plans for nesting that minimize waste rates are prepared, resulting in cost efficiency.
  3. Data Integration: Design data is transferred directly to CNC machines, eliminating human error.

Material Selection and Traceability

A quality weld is only possible with a quality base metal. In our projects, certified structural steels such as S235 and S355 are used in accordance with international standards (EN 10025). “Traceability” is essential in the entire process from the entry of the raw material into the factory to the exit of the product. It is recorded which part is produced from which casting number.

2. IES Galvanizing Production Technologies and Infrastructure

Projects perfected at the design table take physical form with the power of our machine park. Welded fabrication is not just about joining metals, but about ensuring perfect integrity at the molecular level. IES Galvaniz uses automation and human expertise in a balanced way in this process.

CNC Cutting and Forming Precision

The cutting of steel sheets is the first and most critical step in manufacturing. The slightest roughness on the cutting surface directly affects the weld quality. With the high-tech Plasma and Oxygen Cutting units in our facility:

  • It can even cut steel plates up to 200 mm thick.
  • ±0.5mm tolerance precision is ensured to ensure that the parts fit together perfectly.
  • Hole drilling, marking and corner cutting operations are performed automatically on CNC controlled machines.

Robotic and Manual Welding Processes

In welded fabrication, speed and standard are as important as durability. IES Galvaniz employs different welding methods according to project requirements:

  • Robotic Welding Systems: Used especially for polygonal poles, standard barrier parts and consoles that require mass production. Robots produce continuous and smooth weld seams of the same quality every time without fatigue or distraction.
  • MIG/MAG and TIG Welding:Gas welding techniques (Metal Inert Gas / Metal Active Gas) provide clean seams and deep penetration without slagging. Our expert, certified welders bring craftsmanship to intricate details that robots cannot reach.
  • Submerged Arc Welding (SAW): Provides high penetration and speed for welding long and thick-walled parts (e.g. longitudinal seams of large pipe poles).

3. Critical Process: Quality Control and Non-Destructive Testing (NDT)

Steel construction structures are often used in areas directly related to human life (bridges, power lines, buildings). Therefore, “error” is an unacceptable concept. Beyond the ISO 9001 Quality Management System, IES Galvaniz fully complies with ISO 3834 and EN 1090 standards for welding.

The Invisible Side of Welding Seams

Visual inspections (VT) are important but not sufficient. Pores or lack of penetration in the internal structure of the weld can cause the structure to collapse over time. Non-Destructive Testing (NDT) methods are applied to eliminate these risks:

  • Ultrasonic Testing (UT): High frequency sound waves are sent to detect discontinuities in the weld.
  • Penetrant Liquid Test (PT):Special chemicals are used to detect microscopic cracks in the surface.
  • Magnetic Particle Testing (MT):The detection of surface and subsurface defects by magnetic field.

All these tests are reported by our certified quality control personnel and presented to the customer.

4. Corrosion Protection: Welded Fabrication and Galvanization Integration

The biggest feature that distinguishes IES Galvaniz from other manufacturers in the sector is that it has a huge steel mill and one of Turkey’s largest galvanizing facilities under the same roof.

The Threat of Corrosion in Steel Structures

During the welding process, steel is exposed to high temperatures, making these areas most vulnerable to corrosion (rusting). If a welded fabrication is not properly protected immediately after production, corrosion starting at the weld seams will quickly rot the entire structure.

Hot Dip Galvanizing (SDG) Technology

Steel structures that have been manufactured, tested and surface cleaned are immersed in a molten zinc bath at 450°C in our facility. This process is not a “painting”; a metallurgical bond is formed between zinc and steel. In conclusion:

  • Cathodic Protection:The zinc coating creates a self-sacrificing barrier on the steel. Even if scratched, the steel underneath will not rust.
  • Interior and Exterior Protection:Both the interior and exterior surfaces of hollow structures such as pipe poles are coated to provide full protection.

14 Meters Galvanized Boiler Advantage

İES Galvaniz can coat tall lighting poles, large steel trusses and power poles “in one dip” thanks to its 14-meter-long galvanizing vat.

  • Why is it important? In small pools, “double dipping” (dipping one end first and then the other) can leave marks at the junction and uneven coating thickness. A single dip provides maximum protection with a homogeneous and aesthetic surface.

5. Sectoral Application Areas and Product Groups

We transform our welded manufacturing capability into customized solutions for the needs of different sectors.

A. Energy Transmission and Distribution Structures

Power transmission lines have to survive for years in harsh terrain conditions.

6. Why Integrated Solution? Logistics and Cost Advantages

For our customers, working with “IES Galvaniz” means not only getting quality products, but also an efficient business model.

  1. One-Stop-Shop: Design, raw material procurement, cutting, bending, welding, galvanizing and transportation are solved with a single contact person. This eliminates communication breakdowns in projects and supplier management burden.
  2. Time and Logistics Savings: Normally, a company makes the production, the product is loaded on a truck and goes to a galvanizer in another city. At IES Galvaniz, the product leaves the welding line and is galvanized in the side hall. This saves weeks in project lead times and reduces transportation costs.
  3. Middle East and Export Gateway:With our strategic location in Osmaniye and our annual capacity of 120,000 tons, we are a fast supply base especially for Middle East, North Africa and European projects.

7. Sustainability and Future Vision

Steel is a 100% recyclable material. At IES Galvaniz, we focus on minimizing the environmental impact of our production processes. Galvanized steel structures do not require maintenance for more than 50 years, thus eliminating the carbon footprint caused by maintenance. For a sustainable future, we build long-lasting and environmentally friendly infrastructures.

Frequently Asked Questions (FAQ)

  1. Can you weld on galvanized steel?

It can be done as a principle, but it is not recommended because the galvanized layer will deteriorate with the welding heat. In İES Galvanizing, the process is to first finish the welded production and then the part is coated with hot-dip galvanizing as a single piece. This is the healthiest method of protection.

  1. We have a special design steel construction project, can you produce it?

Yes. Our engineering department examines the technical drawings (DWG, DXF, etc.) of your project, performs static analysis and realizes your special manufacturing in our 120,000 tons/year capacity facility.

  1. How long is the corrosion life of the products?

Our hot dip galvanized products can withstand corrosion without maintenance for 50-80 years in rural areas and 20-40 years in industrial and seaside areas, depending on atmospheric conditions. If desired, this period can be increased even more with galvanized paint (Duplex System).
